MES dual- and tri-fuel tech to equip miners with decarbonisation tools

Leading mining contractor Thiess is looking at diesel abatement options across its fleet of haul trucks, which is where the company’s recent agreement with Australia-based Mine Energy Solutions comes into play.

This tie-up will see the use of locally sourced methane gas to displace significant proportions of diesel in large mining trucks using MES’ “currently available and proven” dual-fuel technology.

The agreement to bring lower emission, dual-fuel technology to Thiess’ mining fleet represents a first for a mining services provider in the industry, according to the company.

The partnership has commenced with the planned conversion of a fleet of six 240-t class mining trucks and seeks to source coal seam gas from coal seams on site in the Bowen Basin of Queensland to allow the removal of the equivalent B Double diesel deliveries from local highways. Thiess said that, longer term, it and MES will seek to expand to full fleet conversion before exploring further opportunities both within Australia and Internationally.

MES’ CEO, Adrian Abbott, said in the announcement last year: “We’re proud to partner with Thiess and apply this technology in the Bowen Basin. Our focus is to use locally-sourced gas through the capture and use of fugitive methane contained in the coal resource to enable the average mine site to reduce their greenhouse gas footprint by more than 550,000 t of CO2-e per annum.”

MES’ High Density Compressed Natural Gas (HDCNG®) technology was previously trialled at the New Acland coal mine in Queensland, Australia, with help from New Hope Group and well-known heavy equipment specialists, Hastings Deering Group. This saw a Cat 789C haul truck converted from diesel use to dual-fuel operation using natural gas as the dominant fuel through sequential gas injection.

Graham Box, Business Development and Project Facilitation Lead at MES, says the project at New Acland enabled the company to develop an “industry-ready product” that was safe, reliable and delivered equivalent performance to full diesel operations while also driving reductions in the carbon footprint of the truck.

“There are a number of process and procedures taken from almost two years of the New Acland work related to safe and efficient operations as well as regulatory compliance that have formed the basis for establishing an execution plan for this Thiess project,” he told IM.

“The equipment we are using has evolved to a further level of sophistication resulting in a most efficient and robust solution.”

While the truck and engine models might have changed compared with the work carried out at New Acland – Thiess and MES are installing the dual-fuel technology on Cat 793F trucks with C175-16 engines, while the New Acland trial involved Cat 789s and Cat 3516B haul trucks and engines, respectively – the objectives remains the same.

“We’re continuing to demonstrate the pathway to decarbonisation and the steps that can be achieved with current technology,” Box said.

The plan with the Thiess project is to have a “familiarisation truck” up and running in August to allow all site personnel to get trained on the new system, with the five follow-on trucks coming online before the end of the year.

At the same time as Thiess and the mine site owner are familiarising themselves with this technology, MES will be running haul truck engine simulations with tri-fuel technology.

This solution – which incorporates diesel, methane and hydrogen – will see the “green” hydrogen blended into the methane, providing a “zero emission component” of the gas blend, Box said. With both tri- and dual-fuel, more than 70% of energy will be derived from non-diesel sources.

The company plans to start running simulations with this technology on its 3,500 hp (2,610 kW) dynamometer fitted to a large-format engine in the September quarter.

Box expanded on this: “We have a state-of-the-art dyno facility where we are able to operate the engine to its full rated power as if someone is physically operating the truck. We oversee that from a control room and run simulations based on actual circuit data that our mining clients provide us. This includes the haulage cycles their trucks are running, the grades and declines experienced, load profiles and many other operating parameters and conditions.

“All of our development work is carried out with this circuit simulation capable dyno and we then put it into a field-operations environment as we are about to do with Thiess.”

MES intends to field test its tri-fuel program in the first half of 2023.

New Cat 793Fs start arriving at KCGM’s Super Pit gold operations in Kalgoorlie

Northern Star Resources has started to welcome the first of its 39 new Caterpillar 793F haul trucks to its KCGM Operations in Western Australia.

The first of these haul trucks arrived in September, with the remaining trucks to arrive at site between now and April 2022, Northern Star said. They will be transported from Perth to Kalgoorlie-Boulder on the Great Eastern Highway.

Part of an open-pit fleet replacement program, the trucks will offer “improved visibility and comfort” to Northern Star’s 200-plus local operators working in the Super Pit, while supporting KCGM’s life of mine plans to 2034, the company said.

The trucks are fitted with Schlam’s Hercules dump bodies, which have been custom designed to suit the hard-rock mining environment of the Super Pit and KCGM’s mining plan, Schlam said.

At KCGM, open-pit mining rates continued to ramp-up in the September quarter, with an increased production rate of 72 Mt/y achieved at quarter end.

Fortescue completes autonomous haul truck fleet conversion in Western Australia

Fortescue Metals Group says it has completed its Chichester Hub autonomous haulage project, with 183 trucks now operating in AHS mode across its Solomon and Chichester Hubs, in Western Australia.

The project represents one of the largest fleet conversions to autonomous haulage systems (AHS) in the industry. It was aided by the involvement of Thiess.

The multi-class fleet includes Cat 793F, 789D and Komatsu 930E haul trucks and has safely travelled more than 52 million km and moved 1,500 Mt of material since 2013, according to FMG. An additional 900 assets, such as excavators, wheel loaders and light vehicles, are integrated with the autonomous fleet using Cat MineStar Command for hauling technology, which is operated from the Fortescue Hive, the company’s integrated operations centre in Perth, Western Australia.

Chief Executive Officer, Elizabeth Gaines said, “Mining is one of the most innovative industries in the world, and Fortescue continues to build on our leading autonomy capability to deliver productivity and efficiency benefits.

“Most importantly, the introduction of AHS technology has improved safety outcomes across our operations and we’re very pleased that the team achieved this important milestone in the truck conversion program to the highest safety standards.

“Our approach to autonomy has been to be open and transparent with our plans and to work closely with our team members to offer opportunities for re-training and re-deployment. Around 3,000 Fortescue team members have been trained to work with autonomous haulage, including over 200 people trained as Mine Controllers and AHS system professionals.”

Group President, Resource Industries, Caterpillar Inc, Denise Johnson, said: “Fortescue is a leader in the implementation of autonomous solutions. This important milestone further reinforces the transformation Fortescue has made with autonomy to improve safety, site productivity and machine utilisation. BMA to invest in autonomous haul trucks at Daunia coal mine

BHP Mitsubishi Alliance (BMA) has announced a A$100 million ($69 million) investment and new jobs as part of the introduction of 34 autonomous trucks at its Daunia mine in central Queensland, Australia.

The first retrofit trucks will begin working from February next year, with the rollout expected to be completed by the end of 2021, it said.

The 4.5 Mt/y Daunia coal mine opened in 2013 and has a truck fleet that includes Cat 793Fs.

BMA Asset President, James Palmer, said this was a multi-generational investment in the industry and  state at a time when it is needed.

“We acknowledge the important role our business and industry can play in supporting Queensland communities and the local economy during this time,” he said.

“This announcement is a vote of confidence in Central Queensland. At least 10 regional and indigenous businesses will be employed to support the rollout, with contracts worth A$35 million. This will result in 150 additional project roles for BMA people and contractors. This is on top of 56 new permanent roles on site.”

He reiterated that there would be no job losses as a result of the decision and anyone who currently works with the company – as an employee or labour hire worker – would be given the opportunity to continue to do so.

Hastings Deering’s Central Queensland operations will see an additional 30 jobs required to assist with truck and ancillary fleet conversion.

Hastings Deering CEO, Dean Mehmet, said: “This contract is a huge boost to our local business and the region. We will need 30 additional people to support the work that is required to convert the trucks and ancillary mining fleet into autonomous vehicles at Daunia. It’s exciting work to build on that allows us to grow and develop local talent to deliver technology solutions into the resources sector.”

Other examples of local businesses that will directly benefit from this decision include NB Industries, who will complete the light vehicle fleet conversion, and Radlink who will install wireless communication hardware across the mine.

NB Industries is also involved in completing the fit out of ancillary equipment for the AHS rollout at BMA’s Goonyella Riverside mine, in Central Queensland.

Palmer highlighted the employee engagement and training that is central to this decision.

“We have engaged with our workforce at Daunia over the previous 18 months on the possible rollout of autonomous haulage. Our people have told us that they are eager for new job opportunities and skills. That is why we are confident this is the right decision for Daunia.

“It will further increase safety and performance and help the mine remain competitive over the long term.

“We understand this decision represents some change. But it also offers a unique opportunity for people to gain new, highly valued skills that will create additional opportunities for growth into the future.”

To help prepare for Daunia’s autonomous future, it is estimated over 30,000 hours of training will be delivered, ranging from general awareness to extensive training for those operating equipment, interacting with the autonomous haul trucks, or taking on new roles.

In addition to pledging to bring autonomous trucks to Daunia and Goonyella Riverside, BHP is looking to start the roll out of autonomous trucks at its Eastern Ridge mine site in the Pilbara of Western Australia shortly.
