Eriez Magnetic Mill Liners boost safety, energy efficiency and durability at Nexa Resources mine

A new report from Eriez® reveals how a set of Magnetic Mill Liners (MML) are significantly improving safety standards, energy efficiency and operational longevity at a Nexa Resources operation in Peru.

The MML is a wear-resistant steel-encased magnet that combines the best qualities of steel and magnetic liners, according to Eriez.

The report highlights the superiority of MMLs over conventional liners by describing the numerous benefits these advanced liners offer. Each MML is composed of individual sections that are much lighter than traditional liners, facilitating safer and easier installation procedures, Eriez says. Weighing only 20-40 kg per section, the MML eliminates the requirement for specialised cranes within the mill, streamlining operations and enhancing safety protocols. Nexa even credits the MML installation with contributing to the company’s achievement of a major Peruvian safety award.

There are considerable environmental advantages associated with the implementation of MMLs, according to Eriez. Heavier steel liners require significant fuel consumption for transportation and material handling while lightweight MMLs can be installed by hand. Additionally, Nexa reports a significant reduction in noise levels with the MML, creating a more favorable work environment overall.

The case study also highlights the energy-efficient aspects of MMLs. In traditional ball mills, small ball chips do not contribute to the grinding process, leading to wasted energy. However, MMLs effectively eliminate the presence of small ball chips, resulting in energy savings of up to 11% during the grinding process, according to Eriez.

The exceptional durability of MMLs is another standout feature discussed in the report. Unlike conventional liners that necessitate frequent replacement, the Eriez MML has garnered a track record of success through many installations in diverse mining operations worldwide, including iron ore, copper, nickel and gold mines, as well as other non-ferrous mines. These installations provide evidence that MMLs outlast rubber or metallic liners by two to three times, Eriez states.

Orica’s WebGen cuts cycle time, reduces dilution at Nexa Resources lead-zinc mine

Orica’s fully wireless initiation system, WebGen™, has another achievement under its belt, this time helping Nexa Resources’ Vazante underground mine reduce ore dilution from 27% to 20%, resulting in a net benefit of $1.59 million.

The single blast event achieved a smaller hydraulic radius by keeping the pillar during the stope extraction which, in turn, resulted in a reduced cycle time to 20 days, down 70% from an expected 90 days, by maintaining two mucking access points to the main stope. This was only possible due to the wireless capability of WebGen, Orica said.

“The unique blasting approach dramatically improved safety by pre-loading the pillar with WebGen, minimising the exposure of personnel and removing the need to re-enter the area,” the company said.

WebGen allows for groups of in-hole primers to be wirelessly initiated by a firing command that communicates through hundreds of metres of rock, air, and water. This eliminates the need for down-wires and surface connecting wires, enabling new mining methods and blasting techniques that are safe and reliable, according to Orica.

In addition to Vazante, WebGen has improved performance and safety at several other mining operations, including Newmont’s Musselwhite operation (Canada) and First Quantum Minerals’ Kevitsa mine (Finland).

Nexa Vazante Chief Mining Engineer, Mateus Ribeiro, said: “Thanks to this technology and partnership, we recovered an island rib pillar, which is a pillar kept in the open stope for dilution control. After all the ore from the block was extracted and the pillar had completed its requirement, the pre-loaded holes were successfully initiated remotely.

“We went through a series of improvements in the evolution of blasting technology with Orica, from the first detonators until nowadays using 100% wireless detonators. The blast happened two levels below us, so we are 400 m away, above the shot. All encoded signals were sent through the rock with the safety protocols to fire the blast being followed.”

Vazante is a zinc-lead mine owned by Nexa Resources, located in northwest Minas Gerais, Brazil. Using vertical retreat mining (VRM) and long hole open stope as the main methods for ore extraction, the mine has traditionally deployed wired initiators in the recovery of ore, typically yielding around 60% ore recovery in the pillars. The application of wired initiators also required increased resources and time in the mine, according to Orica.

In 2019, Orica proposed the implementation of WebGen wireless initiating technology at Vazante to support the team in mitigating the operational and safety challenges of the mine. Enabled by the wireless technology, ore within the pillars can be recovered through pre-loading without the need to return to the open stope. With the introduction of WebGen, the mine was able to gain time in the sequencing of the blast and extract ore previously inaccessible while improving its operating productivity, according to Orica.

Orica’s Latin America Wireless and Electronic Blasting Systems Specialist, Wesley Andrade, said: “The Nexa Vazante crew and our team conducted extensive site signal surveying and applied best practices to ensure the drill pattern in the pillar was accurately loaded with WebGen 100 units, encoded and positioned as planned.

“This achievement in recovering a pillar through wireless initiation while protecting people from hazards is made possible only by the strong partnership between Nexa Vazante and Orica. We are thrilled to have Nexa Vazante successfully implement wireless blasting with our WebGen initiating system.”

The pillar pre-loaded with the wireless initiators was safely fired after 33 days of sleep time, with several ore blasts taking place alongside the pre-loaded pillar. A second application is currently being studied to allow pre-loading of an entire stope, which will reduce operational risk, the number of cycles and increase ore production and therefore profitability for Nexa Vazante, Orica says.

The new generation of wireless initiation system, WebGen 200, is set for commercial release in early 2021. A newer, improved version, WebGen 200 harnesses digital technology to allow advanced reprogramming and digital inventory management, offering mine operations an integrated user interface with improved quality assurance, according to Orica.

SNC-Lavalin wins EPCM contract for NEXA Aripuanã polymetallic project

SNC-Lavalin has been awarded an engineering, procurement and construction management (EPCM) contract from NEXA Resources for its majority-owned Aripuanã zinc-copper-lead project in Mato Grosso, Brazil.

The Montreal-based professional services and project management company will deliver EPCM services for the project out of its Belo Horizonte office, in Brazil, and will include all operations required for copper, zinc and lead ore processing, including crushing, grinding, flotation, thickening, filtration and storage of concentrates and tailings, as well as load out of the final concentrated products and all related surface infrastructure, it said. The mandate also includes waste backfill, mine ventilation, and mine dewatering.

The Aripuanã project is an underground polymetallic mine and concentrate processing facility to extract zinc, copper and lead. Once completed, it will have an anticipated mine life of 13 years and a processing capacity of 1.8 Mt/y of ore per year, according to SNC-Lavalin.

The project’s zinc process flowsheet has been developed by considering conventional technologies for treatment, including sequential flotation for the recovery of zinc, copper, and lead as separate concentrates, according to NEXA.

SNC-Lavalin said the project will rely on “data-centric engineering” for development and design, and the use of immersive technologies for training operations personnel.

Work has begun and is slated for completion by the beginning of 2021.

APCOM 2019 to showcase mining’s digital transformation developments

The preliminary technical programme for the APCOM 2019 conference in Wroclaw, Poland, (June 4-6) has gone live, showing off some of the highest quality peer-reviewed papers on ‘digital transformation’ in mining, from resource estimation to mine operation and safety.

Geostatistics and resource estimation

APCOM said: “An entire three-day conference stream provides more than 20 leading- edge and peer-reviewed papers by world-class practitioners from leading mining companies and by world-leading research institutes.”

Mine planning

There will be about 15 papers on newest IT-supported techniques in mine planning, uncertainty reduction, geomechanics, modelling, simulation and the most recent software technology, according to APCOM.

Papers on this topic include: A procedure to generate optimised ramp designs using mathematical programming from Delphos Mine Planning Lab, AMTC/DIMIN, Universidad de Chile’s Nelson Morales, Incorporation of geological risk into underground mine planning from NEXA Resources’ Rafael Rosado and a presentation from AngloGold Ashanti’s Andrade Barbosa titled, Economic Optimisation of Rib Pillars Placement in Underground Mines.

Scheduling and dispatch

“Around 15 papers address long- and short-term scheduling optimisation, the application of neural networks and genetic algorithms as well as risk mitigation and related software systems. A keynote talk covers the impact of Internet of Things (IoT), Big Data and gamification on fleet scheduling topics,” APCOM said.

The conference has attracted speakers on this subject from Clausthal University of Technology, AngloGold Ashanti, University of Alberta, AusGEMCO Pty Ltd, Newmont Mining Corp, Advanced Mining Technology Center and Maptek.

Mine operation in digital transformation

There are more than 20 papers in this stream covering mining equipment related topics in the area of LHD transport, drilling and longwall operation, as well as underground communications and new digital technologies in mine safety, as well as product quality optimisation.

Speakers from the Kola Science Centre of the Russian Academy of Sciences (Breakline and breakdown surfaces modelling in the design of large-scale blasts), Komatsu Mining (The Digital Mine eco-system), Tunnel Radio (Hybrid 5G Fibre Optic/Leaky Feeder Communication System) and Epiroc (Monitoring of a stoping operation, digital transformation in practice) are set to present papers

Emerging technologies and robotics in mining

Under this topic, there are a number of sessions with almost 10 papers covering the use of unmanned aerial vehicles (UAV) in mining, the benefits of upcoming technology in robotics, mechatronics and communications, as well as the changes in machine design through digital transformation, APCOM said. Also a completely new transport system is presented in this stream.

Papers in this stream include: More Safety in Underground Mining with IoT and Autonomous Robots (TU Bergakademie Freiberg, Institute of Mining and Special Civil Engineering), Application of UAV imaging and photogrammetry for high-resolution modelling of open pit geometry and slope stability monitoring (Department of Mining and Metallurgical Engineering, University of Nevada, Reno) and The concept of walking robot for mining industry (Faculty of Mechanical Engineering, Wroclaw University of Science and Technology).

Synergies from other industries

A plenary speech from an active airline captain will lead this session, talking about the impact of human-machine interfaces on decision-making of automated equipment and in control centres, APCOM said. Other papers will be on the transferability of building information modelling from commercial construction to mining.

A paper from MT-Silesia Sp zoo called: From machine construction to mechatronic system design: Digital Transformation is changing the way of thinking! is included. There are also talks from MobileTronics GmbH’s George Biro on, Rethinking mining transport: Trackless trains for mass transport in mining and KGHM Polska Miedeź’s Mariusz Sangórski presenting, Energy Management System Maturity Model – Systematic Approach to Gain Knowledge about Organization’s Real Engagement in Energy Efficiency Area.

The conference takes place at the convention centre of the Wroclaw University of Technology and is accompanied by an exhibition, APCOM said. A social programme, conference dinner with entertainment and partner activities are available as well as field trips on June 7.

“A post-conference hike in the Karkonosze Mountains is offered from June 8-10, with overnight stays in two microbreweries on the ridge, is a relaxing finish to the technical discussions of the week,” APCOM said.

All presentations are to be held in English. Simultaneous translation to Polish is provided if requested by a sufficient number of participants.
