ABB ready to demonstrate electrical and automation advances at SUM project

ABB electrification and automation knowledge and solutions are being employed at LKAB’s Sustainable Underground Mining (SUM) project, as the project partners strive towards demonstrating the possibility of developing a mine with zero carbon dioxide emissions and relative productivity increases of 50%.

The company has provided electrification, connected control and operations management systems, high-visualisation and mobile operator workplaces as part of this project, which also involves Combitech, Epiroc and Sandvik. It is now looking to connect electrical and automation systems that have so far been developed and leverage these in a demonstration workshop as part of the project’s next phase.

Devised by LKAB, the SUM project has the goal of setting a new world standard for sustainable mining at great depths. The framework outlines ambitions for zero carbon dioxide emissions, completely safe mines for humans, productivity increases of 50% and deeper mining.

ABB will continue to contribute its deep knowledge in electrification, automation and workplaces together with other suppliers to the mining industry, it said.

Test work in LKAB’s Kiruna mine, northern Sweden, as well as a virtual test mine will study the best way to build a carbon dioxide free and autonomous production system.

“Within the mine, the Konsuln orebody is used to demonstrate future workplaces in a decentralised environment with efficient use of an autonomous electrical mobile transport system in a mixed environment,” ABB said. “Real-time process information is available to all organisations involved. When combined with the wider efforts of the SUM partnership, this shows a way of bringing completely new technology solutions to market for safer, more sustainable and more efficient mining production processes.”

Jan Nyqvist, Global Product Manager for Underground Mining Automation at ABB, and one of the leaders in the project, said: “We are taking significant strides towards a vision of the future operator environment through smarter working and demonstrable results. Electrification and automation are two important factors for the mining industry to continue its rapid, but effective, modernisation. Sharing of information and data is crucial to reach substantial end goals.”

He added: “It is becoming increasingly common for suppliers to create dedicated collaboration groups to reach the best possible solutions for their customers. Collective successes and progress and the meeting of key targets for SUM, are initial evidence of the mutual benefits of collaboration.”

ABB has a relatively large team committing time to the project, with experts in digitalisation and research, as well as electrification and automation.

“ABB is integral to the next step, which is to build a demonstration workshop to connect electrical and automation systems that have so far been developed for this challenging project,” Nyqvist said. “We will, through various developed scenarios, be able to show how the systems work together.”

By 2022, the ABB electrification and automation solutions will be fully installed, and the aim is that a new standard for mining production will be displayed at the project by 2030.

Epiroc and Combitech continue to break new ground in mine automation

After three years of collaboration, Epiroc and Combitech’s traffic management solution for autonomous loaders at underground mines is coming to fruition.

In 2017, Epiroc and Combitech started to work on this technological leap. Together, they have combined technology from Epiroc and SAAB’s civilian product portfolio with knowledge of the way traffic management is to be systematised and developed.

At the end of the same year, a prototype, or ‘proof of concept’, was delivered and evaluated in Epiroc’s test mine outside Örebro, Sweden.

Eighteen months later, in spring 2019, the solution was installed and used at an Australia gold mine.

This solution is called Epiroc Scooptram Automation Total and is included in Epiroc’s 6th Sense offering.

“This solution, in which autonomous machines can perform complete assignments and interact with each other in a shared area, is much sought after within the mining industry,” Robert Raschperger, Consultant for Epiroc and Combitech’s Product Development Manager, said. “It is a matter of being able to create an even flow of material, avoid locking between machines in production and move employees away from an unsafe environment.”

The solution’s driver is a proprietary module known as the Traffic Management System (TMS). It allows machines to share roads, service locations and loading and dumping sites without collisions or locking events.

The module is generic inasmuch as it is applicable to other autonomous solutions, whereby machines, drones and trucks are able to independently perform pre-defined tasks, eg travelling from point ‘a’ to point ‘b’, and depositing a load.

Epiroc’s strategy is an “open automation system” that means other machine manufacturers can be integrated into the solution, such as integrating a remotely operated MacLean water cannon into the Epiroc automation fleet at Newcrest Mining’s Cadia East operation in New South Wales, Australia.

As well as the TMS module, there is the Fleet Management System (FMS) to automate assignment and resource management so that the mine operator can focus on the work to be performed, eg transporting 1,600 t from point ‘a’ and dumping it at point ‘b’. The system decides which machines to be used, when they should operate and which routes they should take.

The FMS module is based on the SAFE (Situational Awareness For Enhanced security) platform, which has been developed within the SAAB group.

The TMS and FMS modules are integrated into the mine’s overall production management, so work orders are received, implemented and reported in order of priority, while, at the same time, the system attends to other machinery and parts of the production flow, eg ore crushers and ore transportation systems.

Mattias Pettersson, Global Portfolio Manager Loaders, Epiroc’s Underground division, said: “Interoperability and openness have been key words in the development of Epiroc’s automation system and, thanks to this, the collaboration with a partner like Combitech has also worked extremely well.

“Besides the technical advancements made and the new functions, which we have succeeded to develop in record time, I’m almost more impressed with our collaboration and partnership. The future of digitalisation and automation development depends on our success in integrating different systems – where collaboration between people and organisations is just as vital as the technical aspects.”

Raschperger added: “A key to our success is that our team has different skillsets. Some of us are good at traffic-management logic, ie sending data and coordinating traffic patterns. Others are good at acquainting themselves with end-user problems, work culture and human-to-machine interaction. We also have sound expertise in development of systems so they meet the stringent demands around availability in a mine, typically 24/7, plus how modern software development should be set up and managed.

“It’s enjoyable seeing how knowledge can be used in new ways, and what results are attainable through collaboration.”

Epiroc’s Scooptram Automation Total allows machine operators to carry out remote work safely in a control room above ground level, where they can share the overall situation in real time and carry out tasks that still call for a human being’s experience and precision. The operators have good insight into what is happening within the production environment and can take over machines as and when necessary to carry out non-automated tasks.

The latest addition to the solution is the option of “easy control” of the security system that protects employees from harm if they accidentally enter the autonomous production area, Epiroc says.

“Putting it simply, various sections and passageways are permitted to be closed or opened for autonomous operation, allowing the mining operator to send in manned machines without stopping autonomous production any more than is necessary,” the company explained. “The function also supports smooth check-in and check-out of autonomous or remote-controlled machinery.”

Raschperger concluded: “With this solution we are breaking new ground, as we are bringing manual and autonomous operations closer to each other. A fully-autonomous mine is still a long way off, but the latest addition to the solution allows mining companies to actually proceed towards autonomous operation and increases the degree of utilisation of the investment in infrastructure, machinery and employees.”

LKAB plots carbon-free pathway with direct reduced iron switch

LKAB has presented its new strategy for the future, setting out a path to achieve net-zero carbon emissions from its own processes and products by 2045, while securing the company’s operations with expanded mining beyond 2060.

Jan Moström, President and CEO of LKAB, said the plan represented the biggest transformation in the company’s 130-year history, and could end up being the largest industrial investment ever made in Sweden.

“It creates unique opportunities to reduce the world’s carbon emissions and for Swedish industry to take the lead in a necessary global transformation,” he said.

The strategy sets out three main tracks for the transformation:

  • New world standard for mining;
  • Sponge iron (direct reduced iron) produced using green hydrogen will in time replace iron ore pellets, opening the way for a fossil-free iron and steel industry; and
  • Extract critical minerals from mine waste: using fossil-free technology to extract strategically important earth elements and phosphorous for mineral fertiliser from today’s mine waste.

The transformation is expected to require extensive investments in the order of SEK10-20 billion ($1.2-2.3 billion) a year over a period of around 15 to 20 years within LKAB’s operations alone. The company said the new strategy was a response to market developments in the global iron and steel industry, “which is undergoing a technology shift”.

The move could cut annual carbon dioxide emissions from the company’s customers worldwide by 35 Mt, equivalent to two thirds of Sweden’s domestic greenhouse gas emissions, it said.

Developments under the HYBRIT project, in which SSAB, LKAB and Vattenfall are collaborating on a process to enable the reduction of steel from iron ore using hydrogen instead of carbon, will be keenly observed following the miner’s announcement.

On top of this collaboration, LKAB is working with Sandvik, ABB, Combitec, Epiroc and several other industry leaders to develop the technology that will enable the transition to fossil-free, autonomous mines, it said.

Moström added: “The market for iron and steel will grow and, at the same time, the global economy is shifting towards a carbon-free future. Our carbon-free products will play an important part in the production of railways, wind farms, electric vehicles and industrial machinery.

“We will go from being part of the problem to being an important part of the solution.”

The market for steel is forecasted to grow by 50% by 2050. This growth will be achieved by an increase in the upgrading of recycled scrap in electric arc furnaces, according to LKAB. Today, the iron and steel industry accounts for more than a quarter of industrial emissions and for 7% of the world’s total carbon dioxide in the atmosphere, according to an IEA report.

The company said: “The global market price for recycled scrap is now twice that of iron ore pellets. The carbon-free sponge iron that will in time replace iron ore pellets as LKAB’s main export product is suitable for arc furnaces, allowing the company to offer industries throughout the world access to carbon-free iron.”

Moström said the switch from iron ore pellets to carbon-free sponge iron was an important step forward in the value chain, increasing the value of its products at the same time as giving customers direct access to “carbon-free iron”.

“That’s good for the climate and good for our business,” he said. “This transformation will provide us with good opportunities to more than double our turnover by 2045.”

During the transformation period, LKAB will supply iron ore pellets in parallel with developing carbon-free sponge iron.

To reach the new strategy’s goals, rapid solutions must be found for various complex issues, according to the company. These include permits, energy requirements and better conditions for research, development and innovation within primary industry.

Moström said: “Our transformation will dramatically improve Europe’s ability to achieve its climate goals. By reducing emissions primarily from our export business, we will achieve a reduction in global emissions that is equivalent to two-thirds of all Sweden’s carbon emissions. That’s three times greater than the effect of abandoning all cars in Sweden for good.

“It’s the biggest thing we in Sweden can do for the climate.”

Göran Persson, Chairman of the Board of LKAB, said: “What Swedish industry is now doing, spearheaded by LKAB, is to respond to the threatening climate crisis with innovation and technological change. In doing so, we are helping to secure a future for coming generations. This will also create new jobs in the county of Norrbotten, which will become a hub in a green industrial transformation. Succeeding in this will create ripples for generations to come. Not just here, but far beyond our borders.

“Now we are doing, what everyone says must be done.”

Epiroc surprises with positive Q3 financials and automation, electrification advances

It is fair to say Epiroc’s September quarter results surprised on the upside.

Amid the COVID-19 pandemic, orders received held up, dropping just 2% to SEK9.37 billion ($1.07 billion) compared with orders in the September quarter of 2019. In fact, on an “organic basis”, orders received were up 10% year-on-year.

At the same time, operating profit remained stable, only decreasing by a little over 5% year-on-year to SEK1.82 billion.

The Epiroc management team took the view that this performance was no exception, issuing a plan to propose a second dividend of SEK1.20/share at the Extraordinary General Meeting on November 27.

Investors viewed these numbers positively: its Stockholm-listed shares closed 8% higher.

While the revenue numbers were dominated by the company’s aftermarket business, which generated 69% of the SEK8.7 billion, it was on the equipment side where some very interesting developments were observed.

The company recorded a 25% year-on-year organic increase in equipment orders in the period, reinforced by a few large orders such as those from Norilsk Nickel. The majority of orders were small- to medium-sized contracts of, say, one or two pieces of equipment, according to Helena Hedblom, President and CEO.

“More customers have taken the decision to invest,” she told IM, adding that this development followed two quarters where mining companies were hesitant to commit.

Within these new orders were several automation agreements, the company said, alongside new battery-electric equipment and digital bookings.

Epiroc has continually committed to advancing technology related to digitalisation, automation and electrification, and it appears the fallout from COVID-19 and the sector’s sustainability drive are strengthening demand for these products.

“I see clearly the interest and demand for automation and tele-remote solutions is increasing in light of the pandemic,” Hedblom said of how COVID-19 had impacted the company’s product focus.

“The key to success for us is we have built up these regional application centres that have given us the capability to deploy automation and teleremote systems without international travel.”

Still on the topic of automation, Epiroc revealed even more today.

The first snippet of news, which Hedblom snuck in during the webcast, was that the company had secured an order for an autonomous fleet of surface drill rigs from an unnamed customer in southern Africa.

The second, which she teed up in the official results release, built on in the webcast, and expanded on for IM, was the successful deployment of “unique solutions” for OEM-mixed fleet automation.

In surface mining, the company, in tandem with ASI Mining, has retrofitted automation on Caterpillar haul trucks running at Ferrexpo’s Yeristovo iron ore mine, in Ukraine. The market had already been told about this.

Solutions for OEM-mixed fleet automation underground was very much representative of ‘news’.

“For underground, we have deployed very advance traffic management solutions for mixed fleet automation where we have automated our loaders and then machines from another OEM,” she said. “That is a breakthrough.”

While Hedblom was not able to say too much more about the project, she did acknowledge the solution was a few years in the making and had been advanced with an existing customer.

“The traffic management solution is based on the partnership we have with Combitech,” she explained. “It is a traffic management system being used in airports and subways in the big cities of the world, so is a highly advanced solution.”

Such a partnership dates back to 2017 when Atlas Copco (the Epiroc predecessor) signed an agreement with the Saab subsidiary to advance its digitalisation and automation initiatives.

There was also some news on the battery-electric front, too.

Back in November 2018 at the company’s Power Change Days event in Örebro, Sweden, Erik Svedlund, Global Marketing Manager – Electrification, mentioned the potential for retrofitting battery-electric technology on Epiroc diesel equipment. He said there was also the potential for such a solution being employed on other OEMs’ machines.

IM asked Hedblom about this.

“We have developed the first retrofit kit for a ST1030,” she replied, explaining that the company was “coming close” to releasing such a solution to the market.

While the company has electrified its Scooptram ST7 and its Scooptram ST14, the 10 t payload LHD has been, to this point, only available in diesel-powered form.

She added: “We have also partnered up with a couple of other OEMs that will use our battery system.”

This could be similar to how Railcare, a Swedish manufacturer of machines that keep railways safe and clean, will use Epiroc’s modular and scalable battery-electric technology platform (including batteries supplied by Northvolt) to power its Multi-Purpose Vehicle for rail maintenance applications.

“It goes very much hand-in-hand with the OEM-agnostic approach that we strongly believe in,” Hedblom said.

Those words are backed up by some substantial actions.

Sandvik enters LKAB-led SUM project as Volvo Group departs

Sandvik has joined the Sustainable Underground Mining (SUM) project being run by LKAB at the same time as the Volvo Group has exited the Sweden-based collaboration.

The moves come as the iron ore miner looks to “further strengthen a joint endeavour towards sustainable underground mining at great depths”, it said.

To develop the digitalised, autonomous and carbon-dioxide-free mine of the future, in collaboration with other globally leading Swedish companies, LKAB initiated SUM in 2018.

After 2030, LKAB must be ready to mine iron ore deeper in the mines in Kiruna and Malmberget, in northern Sweden. For this, one of Sweden’s biggest industrial investments ever, decisions will have to be taken in the mid-2020s.

“This type of strategic collaboration project is very complex, each company contributes its specific expertise, and the partners will link together both digital systems and operations,” LKAB says. “Providing unique possibilities for SUM, the test mine, Konsuln, in Kiruna will serve as a real mine environment where technology, machines and working methods will be tested.”

Sandvik will be joining LKAB, Epiroc, ABB and Combitech in trying to achieve this goal. The Volvo Group’s earlier partnership in SUM will now take the form of other collaboration with LKAB, the miner said.

Jan Moström, President and CEO of LKAB, said: “In the coming years, LKAB must have a solution in place to be able to mine iron ore at depths approaching or exceeding 2,000 m in a cost-effective way by employing technology that is safe, autonomous, electrified, digitalised and carbon-dioxide-free.

“To enable this, collaboration with other leading industrial companies will be decisive. Sandvik’s longstanding experience of producing underground vehicle systems will complement the ongoing work in an important way.”

Stefan Widing, President and CEO Sandvik, said: “LKAB has used automated equipment from Sandvik for many years and we look forward to the opportunity to extend our collaboration and introduce new and advanced solutions that will set an industry standard.”

Epiroc and Sandvik will be relied on for battery-powered, autonomous and efficient mining equipment and related solutions that will ensure improved productivity and safety in LKAB’s mines. ABB’s role is to contribute knowledge and solutions for electrification, automation, service and maintenance. Combitech, meanwhile, will bring broad expertise and experience when it comes to connecting autonomous processes and people via so-called digital ecosystems.

LKAB says significant progress has been made on the project to date, including:

  • Successful establishment of the test mine, Konsuln, in Kiruna, where testing is carried out in a real mine environment;
  • An integration and collaboration platform, ‘LOMI’ (LKAB Open Mine Integrator) has been developed to enable an open systems architecture whereby all partners can develop modules and solutions that work together;
  • ABB has delivered ABB Ability System 800xA, the control-room console Extended Operation Workplace and a “Collaboration table” for visualising key functions and key figures in the mine, allowing the operator to monitor and control equipment in the best, most sustainable way. The ambition is that everything that is done in the test mine can be approved, planned and controlled via a project office at surface level, so that underground work can be done more efficiently;
  • Epiroc has delivered the drill rig Easer L and Scooptram ST18 LHD, both equipped for automation functionality, for the test mine, and operators and service personnel have been trained. The Easer L, commissioned in 2019, has shown good results in drilling over 50-m-long holes in the test mine, which is an important step for planning the future mine layout. For the loader, during Autumn 2020, the plan is to conduct tests with increasing complexity in terms of automation and interoperability; and
  • Combitech has delivered new solutions for systems platforms on an ongoing basis together with LKAB’s IT department. The aim is to synchronise new technology with existing systems.

In March 2020, the “Testbed for integrated, efficient and carbon-dioxide-free mining systems”, a part of SUM, received funding amounting to 207 million Swedish kronor ($23 million) from the Swedish Energy Agency.

LKAB plans for live SUM project testing at Konsuln in 2020

LKAB, one of five companies invested in the Sustainable Underground Mining project (SUM), says it is hoping to move into test mode in 2020 with a number of projects aimed at making future mines carbon dioxide-free, digitalised and autonomous.

SUM has four sub-projects that are closely interconnected. In one of the sub-projects, autonomous, smart and carbon-free vehicles will be tested in LKAB’s test mine, Konsuln, in Kiruna. This will see humans and machines work together safely, according to the company.

The Swedish miner, which is looking to set a new world standard for sustainable mining at great depths, will be helped by ABB, Epiroc, Combitech and the Volvo group in its efforts.

LKAB said: “The strength of a major partnership such as SUM is that each company can contribute with its unique expertise. Epiroc has extensive experience of machinery developed for use underground and the Volvo group of vehicles used above ground. Combitech contributes with knowledge of how different systems can be integrated with each other and ABB with management systems, ie how the communication can work.”

In sub-project 2, DP2, the focus is currently on knowledge sharing and finding a common level to start with, LKAB said. The goal is to test electrically-driven, both manual and self-steering loaders, drilling rigs and forklifts that will interact with each other, people and other vehicles operating in the mine.

Hans Engberg (pictured), LKAB’s Project Manager for DP2, said: “There are several challenges, but one of the biggest is to find smart, simple and above all safe systems for underground transport in mixed traffic. We know that autonomous machines must work together with driver-controlled vehicles in the mine. Many people think that the technology already exists, but it does not. We will be the first with this.”

Mariana Forsberg, Project Manager for the Volvo group, said the company started with a survey of LKAB’s mining operations. “Volvo needs to know what vehicles are in the mine, how and where people will move and how everything works together. From that, we will then look at what autonomous solutions can work in the rather special environment that is, after all, an underground mine.”

With autonomous machines, loading operations can be carried out done for longer periods of time without breaks, which among other things would help LKAB reach its goal of increased productivity.

LKAB is also striving for a carbon-free operation, and this is where electric vehicles with batteries are deemed to be an option in the mine. How and where batteries should be charged in a production environment is one of the many questions that sub-project 2 should provide answers to.

Niklas Fors, Epiroc’s Project Manager, said: “Based on the overall objectives of the project, we will set milestones so that we can perform real test situations in Konsuln. It is a case of making use of the knowledge that exists in our various companies in SUM and bringing some fresh thinking together, with safety as a guiding light. SUM is bigger than the sum of its parts.”

Another important issue is finding answers to how data should be communicated, so that the right information reaches the right recipients at the right time.

“For a safe and accessible working environment, vehicles should also be smart, ie able to exchange information by being connected in real time,” LKAB said. “This requires precise positioning of machines and people. How the data is to be collected and reach the right person or vehicle must be tested and evaluated.”

The ambition is that live testing will begin in the test mine in about a year. All test results should then be used as a basis for LKAB in the mid-2020s to decide how mining should look after the year 2030, when the current main levels in the mines in Malmberget and Kiruna are deemed to be mined out.

Engberg said: “Autonomous and smart machines are absolutely part of the solution to become carbon-free and increase productivity, but we will always need people in the mine. However, today’s miners will not do the same things as tomorrow’s. New technology brings new tasks, just as it always has in all development, whether it be in the mining industry or in society at large. What we are facing requires knowledge, fresh thinking and hard work. SUM is about our future.”
